Cold forming

 cold forming

Work Hardening also referred commonly as cold working or strain hardening process leads to strengthening of metal by its plastic deformation. The strengthening of metal is caused by the dislocation movements and dislocation generation occurring within the crystal structure of material. In metal-working processes, work-hardening stimulates plastic deformation to exact a shape change in metals. This is characterized by shaping the workpiece at temperature below its recrystallization temperature; usually at ambient temperature.  At any time, the effects induced by work-hardening can be reversed by process called annealing carried at high temperatures, where recovery and recrystallization reduces the dislocation density.
Cold working can be applied to numerous non-brittle metals having high melting points as well as to several polymers to strengthen them.  Other ,metal-alloys which cannot be amended by heat-treatment such as low carbon steel is also frequently hardened. Metals like copper and aluminum are most frequently work-hardened at normal temperatures.
Cold forming techniques are mostly classified into for major categories:
  • Drawing
  • Squeezing
  • Shearing
  • Bending
These applications generally produce final products like blots and screws and also finished cold rolled steel. Cold forming processes involve metal-working at high speed and high pressure using carbide dies or toll steel. Cold working is advantageous to metal-working as it increases the yield strength, hardness and tensile strength of work-piece. The further sections speak on the advantages as well as disadvantages of cold-forming process.

Hot Forming

 Hot forming

Hot working refers to process where metals undergo plastic deformation at temperatures above their recrystallization point. This helps achieve the material to recrystallise during deformation. This is essential as recrystallization prevents the material from strain hardening, thereby preserving the yield-strength and low hardness along with high ductility of the material. This differentiates hot working from cold working.

Temperature for Hot Working:

The lower limit for hot working is determined on basis of its recrystallization temperature which is generally 0.6 times of it melting point on an absolute temperature scale. On other hand, upper limit for hot working depends on numerous factors including grain growth, excessive oxidation or an undesirable phase transformation. While hot forming, materials are generally heated to upper limits to minimize forces as well to gain maximum time to hot work the workpiece.
However after attaining the desired hot forming temperature it is equally essential to maintain this temperature. Most of the heat during heat forming is lost through surface of workpiece to cooler tooling around. This causes temperature gradients in workpiece which can lead to cracking in the cooler, lesser ductile surfaces. Hence, in majority of cases tooling is heated. Hotter the tooling, lesser would the heat be lost. Keeping all these conditions in consideration, ideally hot working is performed around 325-450C. The lower limit for hot working for tin is room temperature whereas is 2000F for steel and 4000F for tungsten.
Some major hot forming processes include:

Metal Rolling

 Metal Rolling

In today’s modern metal-world one can never lose foresight of metal rolling processes. Metal rolling is used in majority of metal-working processes making it the most important manufacturing process. In their manufacture, metals undergo rolling atleast at one point before final usage. Metal rolling is majority of times the first step in making raw materials for further final product manufacturing. For example, the ingot or continuous casting is hot rolled into bloom or slabs, which act as basic structures for further usage. Rolling is most commonly carried at hot temperatures for better results.

Stamping dies

Sheet metal stamping dies are used to produce high precision metal components which are identical in shape and size. The dimensional accuracy and stability which you can achieve using precision metal stamping dies are very high and thus metal stamping dies are integral part of any manufacturing industry.  Stamping die manufacturing involves step by step operations starting from design study, planning, pre-machining, heat treatment, final machining, bench fitting and assembly. Dies also can contain cutting and forming sections made from carbide or various other hard, wear-resistant materials.
Stamping dies can be a simple single stage tool where a component or operation is completed in every stroke of the stamping die or it can be a progressive stamping die where a series of various stamping techniques are performed in different stages to produce complex shaped metal stamping parts.
Whether you need dies and/or punches for stamping, trimming, forming, drawing or any other purpose, Bharat Industriescan help you find a solution that will offer increased productivity and longer life, reducing down time and saving you money. Geometry of Extrusion Dies

 Extrusion Dies & Tips

A finest choice of tool steel along with optimum heat treatment has to be selected for elongating lifespan of Extrusion dies & tooling which are continuously subjected to extreme thermal conditions during extrusion. These harsh thermal conditions are generated not only through heated billet but also by deformation and friction the dies go through.  Also, to add to the heat is the high pressure under which the process is carried. Particularly, in aluminum extrusions, a hard oxide film formed immediately on the surface of the extruded metal, causes considerable die-abrasion.
Bharat Industries takes proper care of above said factors while preparing Extrusion Dies. We ensure that at die-designing stage, there is proper allowance for elastic deformation and shrinkage. We also take care that the die-profile remains straight when used for extrusion of complicated profiles, as it would be subjected to highly uneven velocity distribution at that time

Attributes of wire guide nozzles

 Nozzles

Bharat Industries manufactured Wire Guide Nozzles have following attributes making them best in market.
  1. High Wear Resistance: Tungsten Carbide possesses a very high Hardness value in excess of Vickers 1500, approximately 1.7 times more than that of hardened carbon steel making it perfect material for Nozzles.
  2. Surface-Roughness: These Nozzles are surface finished to a roughness of 0.05-1 microns or 2-4 micro inches Ra, which assures least friction-resistance, reduces film damage during wire-insulation as well as provides stable wire tension.
  3. Concentricity & Stiffness: These nozzles permit wire to exit concentric to the nozzle within 0.01 mm with or even without load.
  4. Accurate Exit Radii: The exit radii of the nozzles determine the angle of wire exit from one coil to the next. This makes it essential to maintain the exit radii to utmost tolerance limit, which is done using the right calibrating instruments.

Hydrostatic Extrusion

Hydrostatic Extrusion

In the blogs on extrusion and its types- Direct extrusion & Indirect Extrusion, it was noted that the major drawback with direct extrusion is the frictional forces acting on the billet. Accordingly, one can either try backward extrusion or can move ahead with hydrostatic extrusion.  Hydrostatic extrusion is basically type of direct extrusion, wherein the billet is confined in sealed chamber surrounded by pressurized fluid. The force delivered by the ram pressurizes this fluid, which further applies to the surfaces of billet. As the ram moves forward, it in effect applies force on the fluid, which causes displacement of billet through die, extruding the metal part.

Backward Extrusion

Backward extrusion

In the blog on Direct Extrusion, we had pointed the main disadvantage of direct extrusion being the excess use of force due to friction between the cylinder and billet. Accordingly, to deal with this issue, whenever possible one can use indirect or backward extrusion, wherein comparative lesser force is required for extruding the material.
Indirect or backward extrusion is a type of metal extrusion process wherein the billet(work-piece) is kept inside the chamber, which is completely closed on one side. In this type of extrusion, the billet and the container move simultaneously whereas the die remains stationery. Extrusion dies are placed on the ram, which applies the force from the open end of the chamber. These dies are held tightly in position by the “stem” which is longer then the length of the container. The column length of this stem decided the ultimate length of the extruded metal.
